1. I sort through Popular and Red Oak planks at home depot and look for the best ones. 2. I cut the wood down to size.
1. I adjust the height of the router. 2. Line the jig up with the tiny space between the two red lines. 3. Double clamp the first piece, do the cut, un clamp, re clamp then do the next cut. 4. For the interlocking piece I flip the first piece and clamp it next to the new piece. Each box has 20 Cuts
1. I run the boards through another router using a curved bit. Note: in this step I can add over shapes such as slants and cuts.
At this point if etching is needed I do it, I don't have a laser etcher so here is my process. 1. I create a template of what the etch will look like and send it to the customer. 2. Once ok'ed I print then cut the template out and trace it onto the wood. 3. Using a small etching bit and a rotary tool I etch the design in.
1. Apply a small amount of glue in each groove. 2. Fit the joint together. 3. Apply a right angle clamp, then do the same to every other corner. 4. Then put a plexi glass template to make sure its a good fit. Note: In another step I sand any excess glue.
I return to the router then round out the hard edges horizontally and vertically on the corners. Here you can see some before and after pictures.
I measure enough space for the plexi glass top. Then I glue the inner supports inside. During this step I also fill any tiny gaps with wood filler.
Using a rotary sander I sand the whole frame with a low grit.
I measure out where to put the holes. Then I add pilot holes. Then using a manual drill press I add the recessed areas you see around the buttons.
I use a 24mm hole saw drill bit to cut out the button holes.
Using the hole saw I drill most of the way through the wood for the area where I add the detachable USB adapter. I remove the drill then use a screw driver to remove the inside. I also drill in screw holes for the adapter.

My Building Process
This is my personal building process which I have worked on for about 6 years. My tools and space are limited, so I work with what I have and learn through trial and error. I think its important to show my process so that customers knkow exactly what to expect.
